Is this an unmodified car? Or are you lowered on some coils?
Seems weird for there to be any issues even with the helicoils you've got if the geometry is mostly right and they aren't getting any unnecessary stress.
If you can torque the bolts down and don't feel anything weird I would be a little surprised it the issue is still related to that at all.
How are your ball joints? Are you sure its not just worn bushings finally showing their age? Under what conditions do you run into this popping noise?
